    Default Cut the Square On The Small Shaft

    Cut the square on the small shaft, and the hex on the larger. You'll probably breck the small shaft anyway....

    If you can machine the larger shaft down to the smaller, at least part of it, you will be less likely to snap the small shaft.

    OH...Forget the above...I thought you had two sizes of shafts. Cut the shaft in the middle of the smalles part, at least that is what I'd do..

    I drill the larger shaft to about half its size and machine the smaller shaft for a slight press interference fit ... drive them together to test fit and then weld after length is confirmed.

    If you make a real good estimate and cut the smaller shaft on a 45° angle at the size step, you have a nice 45° to fill in when welding. It will be very strong and very straight
    Since 1925, about 150 different racing outboards have been made.

    Thumbs up Shafts???

    Maybe I'm out in left field here but why not just have it resplined??? Instead of cutting up a bunch of sockets and all... Have the guy who does the SS to just respline the shaft.

    The most sensible thing. With BRF to look on for someone to do it & all its the best way if your using a gear case that's made for a splined shaft or the origional case. You would need to do that & do whatever is needed for the water pump to be driven.

    Maybe going off course here but in trying to be helpful, on Monster Nines question It depends on how much you want to cut off, if alot then sleeving the center area would be best. Your machined ends would then still be good. I've cut the lower part of similar OMC shafts to couple to stubbed units but that is for a gear case adapt not just shortening. If your cutting a little, whatever sticks up above the water pump is the limit on cutting the lower thick end & re-machining. Good Luck
    On the origional question the best advise Ive got is to get a low cost parts or basket case lower & start from there while keeping your good one operational.

    Now why would he want to do that? I have only built three short 90 yammis, all still runnuing and doing fine. Apparently "They" got to him, I'm the ENEMY. I even went as far as to BEG him not to cut the transom on the tunnel. But hell what do I know......
